Over the past few years, plastic pallets have become a small but important part of supply chains. Wood still accounts for roughly 90 to 95 percent of the pallets moving through North America,¹ while plastic sits in the single digits. Plastic is the fastest growing segment in the market, and that growth is what has put it on the table in procurement conversations that never would have included it a decade ago.
That growth has also produced a lot of noise. Most of what you'll find comparing the two was written by someone who sells one of them.
The question worth asking isn't which pallet is cheaper. It's whether a given pallet actually makes sense for your needs. A pallet that's ideal in one facility can be the wrong choice in the building next door.
Here's an honest look at both, in two parts: how each pallet lives, and what to weigh when you're choosing.
Part One: Life Cycle
Material Composition
Wood. A wood pallet is an assembly of deckboards, stringers or blocks, and metal fasteners, built from softwood or hardwood depending on the application. Every component is a separate piece, joined together, and every component can be individually replaced.
Plastic. Many common plastic pallets are injection molded as a single piece from high density polyethylene (HDPE) or polypropylene (PP). In those designs, the pallet functions as one continuous structure rather than an assembly of individually replaceable boards and stringers, and since every unit comes out of the same mold, every unit comes out to the same dimensions within tight tolerances. The trade-off is that if the pallet is broken or structurally damaged, it cannot be repaired. It has to be taken out of service and disposed of.
That difference, assembled from parts versus molded as one, shapes almost everything that follows.
Strength, Damage & Service Life
Standard new wood pallets generally hold 2,500 to 3,000 pounds. On the other hand, standard new plastic pallets hold about 3,000 to 3,500 pounds. On paper, plastic carries more.
Service life modelling points the same direction, and more sharply. The wood pallet sector's Environmental Product Declaration, a UL certified disclosure developed with the U.S. Forest Service, puts wood pallets at 10 to 66 trips in a typical life cycle.² Plastic pallets are modelled as high as 200 round trips, on the stated assumption that they are rarely broken or damaged in service.⁶ On paper, plastic lasts far longer.
Both sets of figures come from the same place. Load ratings are measured under static conditions, an even load sitting still in a laboratory. Service life ranges are modelled on controlled assumptions about how a pallet gets handled. They're useful for rack and stack planning and for comparing one pallet against another on a spec sheet. They have very little to do with what actually happens on a loading dock.
Pallets get damaged constantly, by every piece of equipment that touches them. Pump truck wheels catch on bottom deckboards. Forklift forks enter at an angle and strike a corner. Scissor lifts and order pickers clip edges. Conveyor systems catch a runner. People drag them by hand across concrete. This is normal operation rather than carelessness, and it happens to every pallet in every facility regardless of what it's made of.
What separates wood from plastic isn't whether damage happens. It's what damage means.
When a wood pallet gets damaged, the damage stays local. A pump truck wheel catches a bottom deckboard on entry and splits it. The stringers on either side are untouched, the top deck is fine, and the crack is visible on inspection. That pallet gets pulled, a new board goes on with a few nails, and it returns to service. The same pallet can go through that cycle repeatedly, which is what carries a wood pallet through the upper end of its range instead of retiring it at the first hit.
When a plastic pallet gets damaged, the damage can be harder to isolate. A forklift enters misaligned and strikes a corner. In a one-piece molded pallet, the stress can travel beyond the point of impact, and a crack can spread through the structure without being obvious on a walk-past. There isn't a deckboard or stringer that can simply be removed and replaced. Once the structure itself is broken or compromised, the pallet cannot be repaired. It has to be taken out of service and disposed of, whether it was on its two hundredth trip or its first.
Modelled service life and actual service life are two different things. Two hundred trips assumes a plastic pallet that avoids the kind of damage that forces it out of service. In a working facility, that's an important assumption. A wood pallet doesn't need to avoid every damaging event in order to keep earning trips. It only needs to be repairable when damage happens. Repair is the normal path rather than the exception, and most wood pallets arriving at a recycling operation are inspected, repaired or refurbished, and returned to the market.³
Environmental Impact
The repair story is also the environmental story.
Every time a wood pallet is repaired instead of replaced, a new pallet doesn't get manufactured. The lumber isn't harvested, the pallet isn't built, and the freight to deliver it doesn't happen. Repeat that across a pallet's working life and the savings compound in a way that no single-trip comparison captures.
Once damaged, 95 percent of wood pallets are either reused or repurposed, with only about 5 percent reaching the landfill.⁴
Wood starts from a better position too. Trees absorb carbon as they grow, and sustainably managed forests replant what's harvested so the cycle continues. Manufacturing a wood pallet takes roughly a kilowatt hour of electricity.⁵ When a wood pallet reaches the end of its life and is chipped or mulched, the material can continue into secondary uses rather than moving directly to landfill.
The life-cycle research supports that advantage. Wood pallets were the first product in distribution packaging to earn a UL certified Environmental Product Declaration, and the life cycle assessment behind it concluded that wood pallets can have a net carbon positive impact.² An independent Penn State study reached the same conclusion from the other direction, finding that wood pallets carried a carbon footprint 71.8 percent lower than plastic pallets on a one trip basis.⁶ That's the same study crediting plastic with 200 round trips. Even granting plastic the longer service life, wood came out ahead.
New plastic pallets start from a manufacturing debt. Injection molding is energy intensive, and a plastic pallet carries a significantly higher footprint out of the gate. Since it cannot be repaired once structurally damaged, it never gets the chance to reduce that footprint the way wood does. It can only spread it across more trips.
Across its full life cycle, wood's advantage is that it can be maintained. Plastic's advantage is that it is designed to stay in service for a long time without needing that same repair cycle. That difference drives much of what follows: how each one handles damage, how long each one lasts, and what each one costs the environment. Life cycle is only half the decision, though. The other half is what your operation actually needs.
Part Two: Considerations
Budget & Availability
Indicative pricing varies by specification, volume, geography and freight, but the difference in upfront cost is significant. Comparing new to new, a standard 48x40 wood pallet runs $15 to $20. Plastic covers a much wider spread. Light duty nestable pallets start around $30 to $60, mid grade rackable pallets run $100 to $150, and heavy duty rackable pallets climb past $200. A plastic pallet built to do the same job as a standard wood pallet sits around $100, which works out to roughly five wood pallets for every plastic one.
At fleet scale that gap compounds fast. Outfitting a thousand pallet operation runs $15,000 to $20,000 in wood. The same operation in plastic runs about $100,000. At ten thousand pallets the difference is roughly $800,000. Numbers like that change how the money moves. Converting a fleet to plastic becomes a capital conversation, usually with someone above the person choosing the pallet. Wood typically remains a much smaller operating purchase that is easier to absorb incrementally.
The service-life numbers discussed earlier also need context. Wood's range comes from a life cycle assessment that already accounts for damage and repair across the pallet's working life. Plastic's assumes the pallet is rarely damaged at all. One number incorporates what happens when damage occurs. The other depends on avoiding the type of damage that ends the pallet's service life.
Damage exposure scales the same way. A damaged wood pallet may only need a board, stringer or other component replaced. If it truly is written off, the replacement exposure is still around the cost of another wood pallet. A structurally damaged plastic pallet has no repair step in between: it comes out of service and has to be replaced. The more handling your operation does, the more that difference compounds.
Availability follows the same pattern. Wood supply across Canada is deep and regional, with suppliers in every major hub. Plastic supply is generally thinner and more concentrated, which can leave fewer options when you need to replace quickly or scale up.
Fit
Wood tends to suit operations with:
High volume handling and busy docks
Cost sensitivity or capital constraints
A preference for the more environmentally sound option
A focus on repair, reuse and lower life-cycle environmental impact
Closed systems running new pallets alongside a repair program
Plastic tends to suit operations with:
Heavy automation and tight tolerances
Tightly controlled handling environments
Processing floors that get hosed down and sanitized
Closed systems with no access to pallet repair
Plenty of operations run both, using plastic where automation or sanitation demands it and wood everywhere else.
One larger question sits underneath all of this. Do you get your pallets back?
In an open system, where pallets leave with freight and don't return, wood usually has the advantage on both cost and logic. It runs a fraction of the price, and any durability you paid for walks out the door with the load. Sending a $100 pallet somewhere you'll never see it again is difficult to justify at any volume.
In a closed system, where pallets come back, the answer depends on what happens to the damaged ones. If every replacement has to be new, plastic's longer service life has room to earn out and it might be the better call. If damaged pallets can be repaired and returned to the fleet, wood can still be the stronger choice, often by a wide margin. A repaired pallet costs substantially less than a new one, and a fleet that repairs largely sustains itself instead of being rebought.
That second scenario is where the interesting math lives, and it deserves more room than this piece can give it. We'll take it apart properly in a follow-up.
Where This Lands
There's no universal answer here, and anyone offering you one is probably leaving part of the operation out.
What the evidence does say is that the two materials fail differently, and that difference drives most of what follows. Plastic tolerates more before it breaks. Wood tolerates being broken. In a facility where pallets get handled hard, and most facilities do, being fixable matters more than being tough.
That's why wood suits most operations most of the time. Plastic earns its place in the specific conditions that justify it. Those conditions are more specific than broad material comparisons often suggest, but where they apply, plastic is the right call and the price difference is worth paying.
The question worth asking was never which pallet is better. It's what your operation needs.
